How to Install Mini Split Line Sets Without Kinking

How to Install Mini Split Line Sets Without Kinking

Introduction

Mini split line sets are made from soft copper tubing that allows installers to route refrigerant lines through walls, attics, and exterior line set covers. While copper tubing is flexible, improper handling during installation can cause the tubing to kink.

A kinked refrigerant line restricts refrigerant flow and can lead to poor system performance or long-term compressor strain. Understanding how different copper sizes behave during bending helps installers avoid damaging the tubing and achieve a clean professional installation.

Bending Smaller Copper Line Sizes

The smaller copper sizes used in most mini split systems are generally easy to bend by hand during installation.

The most common sizes include:

• 1/4 inch copper
• 3/8 inch copper

Both of these sizes can typically be bent by hand without difficulty.

However, not all line sets are manufactured the same. Lower quality line sets often use thinner copper tubing that can kink more easily, especially in the 3/8 inch size.

Some economy line sets use copper that is approximately 0.6 mm thick, while higher quality tubing can be closer to 0.8 mm thick, making it significantly more resistant to kinking.

Bending 1/2 Inch Copper

When working with 1/2 inch copper, installers should use more caution.

While it is possible to bend 1/2 inch copper by hand, the bend must be made gradually to avoid flattening the tubing.

In most cases, installers can create a smooth 90-degree bend with roughly a 5-inch radius when bending carefully.

Sharp bends or forcing the tubing too quickly increases the chance of damaging the copper.

Avoid Hand Bending Larger Copper Sizes

Larger refrigerant lines such as:

• 5/8 inch copper
• 3/4 inch copper

are much more difficult to bend by hand.

These sizes should generally not be bent manually unless the bend radius is extremely large—often several feet.

For tighter bends on larger copper tubing, installers typically rely on bending tools rather than attempting to bend the copper by hand.

Using Proper Copper Bending Tools

Many HVAC installers prefer using bending tools to prevent kinks and create consistent bends.

Common tools include:

Spring Benders
Spring benders slide over the copper tubing and help support the pipe during bending. They are simple tools that work well for smaller tubing sizes such as 1/4 inch and 3/8 inch copper.

Matched Benders
Matched benders are designed for specific copper sizes and allow installers to create smooth, controlled bends with the correct radius.

Ratchet Benders
Ratchet benders provide additional leverage and are commonly used for larger refrigerant lines such as 1/2 inch and 5/8 inch tubing.

Using the proper tool greatly reduces the chance of collapsing or flattening the copper tubing during installation.

Properly Unspooling Line Sets

Many kinks occur when line sets are removed from the coil incorrectly.

When unrolling a line set:

• begin from the outside end of the roll, not the inside
• place the roll on a flat surface
• step on the end of the tubing
• walk the coil outward gradually

This method allows installers to unroll the tubing smoothly without twisting or stressing the copper.

Installers can often walk 10 feet or more of line set out straight, allowing the tubing to remain stable while connecting the indoor wall-mounted evaporator.

Routing Line Sets Into Line Set Covers

Exterior mini split installations commonly use PVC line set covers to protect refrigerant lines.

Installers often route the copper tubing to match the direction of the cover system.

For example:

• a 90-degree bend can be routed directly into a 90-degree cover fitting
• a 45-degree cover fitting often allows even smoother routing

Using wider bends generally makes installation easier and reduces stress on the copper tubing.
